One theory contends she may have a deep connection to the Clone Wars: that the Armorer is actually Rook Kast, former follower of Darth Maul. If that's true, Kast's life as the Armorer may be an act of repentance for her crimes and failures while working for Maul to destroy Mandalore.
Maul's loyal Mandalorians modify their armor to reflect allegiance to the Dark Lord. These super commandos wear armor of red and black, and some even fashion horns atop their helmets, to better resemble their Nightbrother leader. During the Siege of Mandalore, Gar Saxon leads the elite fighting force.

However, The Armorer was never meant to be considered a villain like Moff Gideon or the shattered remains of the Empire. She was something else entirely — and it actually made for a much more interesting, dynamic character throughout the series.
One of the main theories is that The Armorer is The Clone Wars villain Rook Kast, second in command to Gar Saxon, and she served Darth Maul. With Bo-Katan now joining the Children of the Watch, the theory evolves, and it becomes more likely that the Armorer is about to be exposed by Bo-Katan.

Did the Armorer serve Maul?
Kast failed Mandalore during the Clone Wars, but her role as the Armorer may be a way to make amends for all her failures with how she served Maul instead of her people.
After the episode aired, a theory started circling the Star Wars fandom that The Armorer was actually an Imperial spy during Season 3. While that proved to ultimately not be the case, here's evidence that made fans believe their theory.
Though she is masquerading as reformed Amnesty Officer G68, she is truly still working under Gideon and briefing him on any and all updates surrounding the Mandalorians as well as carrying out tasks like mind-flaying Dr. Pershing (Omid Abtahi) as we saw in Episode 3.
She provides spiritual guidance for the clan, and forges and repairs their armor. Little is revealed about her backstory, and, like other Mandalorians, she wears highly durable armor and conceals her face with a helmet that she never publicly removes.
She was extremely devoted to the Way of Mandalore, which forbade Mandalorians from removing their helmets. When Djarin admitted that he had removed his helmet, she told him that he was no longer a Mandalorian, banishing him from their covert when it seemed there were only three of them left.
But while Gideon's horns may be a reference, The Armorer's are still unexplained. They may simply be a remnant of the Maul-adjacent extremist Death Watch movement, which she revealed crumbled because of infighting, but they could be a hiding-in-plain-sight indicator that her intentions aren't all they seem.
The Armorer and Gideon both have spikes on their helmets, which could mean they served under Maul together during the Clone Wars, and previously Death Watch before that.
When Djarin reunited with the surviving members of the Tribe on Glavis Ringworld, the Armorer informed him that beskar was only for armor, not weapons, as the spear was capable of piercing Mandalorian armor. Djarin had her melt the spear and reforge it into a garment for the foundling Grogu.
I think he always knew Palpatine was his true enemy, but knew he couldn't ever take him on. Obi Wan was kind of a deflection for his rage. It doesn't feel like Maul really "hates" Obi, it's more like he's obsessed with Obi.
The boy was raised as Darth Maul, a name he carried throughout his life. In Legends, it was insinuated that he was born "Maul" before attaining the honor of the "Darth" title. Either way, it seems likely that viewers will never learn Maul's birth name since it wasn't important to his journey.
Sidious revealed to Maul that he did not intend to kill his former apprentice, as he still had use for Maul; it was Sidious' hope that Maul would lead the Sith to Mother Talzin, Maul's mother and the leader of the Nightsisters, so she could be eliminated as a potential threat to the eventual Sith rule of the galaxy.
At the time of The Mandalorian story, it is pretty clear that Moff Gideon is not a Sith Lord even though he has the Darksaber in his possession nor does he have any links to the Jedi. Moff Gideon is nothing more than one of the Empire's existing bad guys who officially worked for the Imperial Security Bureau.
She has forged Din's beskar armor and even make armor for Grogu. Most recently, she forges a new pauldron for Bo-Katan. While we do not know what her true motives are, she appears to want to help Din. One of the theories points to the Armorer as The Clone Wars villain, Rook Kast, who was second-in-command to Gar Saxon.
He was afraid of meeting the legend that was Luke Skywalker. At this point in Star Wars history, Jedi were still scarce, so when he heard that a Jedi was there, he must have known exactly who it was. To an Imperial officer, this Jedi did nothing but inspire terror.
She recognizes the potential Bo-Katan has, and understands that she can't control her. So rather than try and force Bo-Katan to become something she isn't, the Armorer allows her to remove her helmet.
Armourers have the rank of Craftsman upon starting their trade training, which is the equivalent of Private and they have similar ranks of the remainder of the Army thereafter. As they increase in rank they can follow one of two streams: Artisan or Artificer.
The Armorer and Gideon are both former Death Watch and are secretly working together. I think The Armorer joined or helped to form the The Watch to carry on the goal of restoring Mandelor's warrior culture. However things hit a snag with the older watch members and Din adopting Grogu.
